    Abstract

    With technological advances, our lives have become increasingly dependent on various facilities. It is important to detect deterioration or failure symptoms using inspection or monitoring devices for enabling preventive maintenance to keep them working. For this purpose, it is necessary to select the proper inspection method to detect deterioration and failure symptoms of each equipment item. In this paper, we propose a systematic method to determine the optimum combination of inspection methods to minimize the sum of inspection costs and the losses due to equipment failure considering the detection capability of both humans and inspection or monitoring devices. The proposed method was applied to the equipment in a distribution center to demonstrate its effectiveness.

  • Life cycle simulation system as an evaluation platform for multitiered circular manufacturing systems

    A life cycle simulation (LCS) is a powerful tool for evaluating the life cycle scenarios of circular manufacturing. Although many LCSs have been developed so far, they were specific to particular scenarios and products. Therefore, we developed a general-purpose LCS system that can be used to evaluate various life cycle scenarios including multiple circulation paths such as closed-loop and cascade reuse and recycling. This system is useful for developing effective circular manufacturing systems with proper life cycle options. We applied it to a closed-loop and cascade reuse of lithium-ion batteries of electric vehicles in order to demonstrate its effectiveness.

  • Method for the design of material handling systems for lean automation

    flexible systems are dependent on human flexibility. However, the demand for flexible automation systems is increasing
    because of rising labor costs and higher quality requirements, even in emerging countries. To implement automation systems
    in the unpredictable market, cost reduction is essential to reduce the investment risk. However, there is no systematic design
    method for reducing the cost of automation systems. Thus, in this study, we propose a new method for the design of material
    handling systems, wherein the waiting time of the equipment is reduced by grouping the operations and allocating certain
    equipment to each group. The proposed design method uses a genetic algorithm to determine the optimal grouping of
    operations on the basis of the equipment cost and cycle time. The design method is then applied to an automobile engine
    control unit to verify its effectiveness.

  • Process-independent workstation layout for lean automation

    Owing to increasing labor costs, manufacturing companies have placed importance on the implementation of inexpensive automation systems, especially in developing countries. In response to such requirements, we have proposed a lean automation system, wherein the waiting time of the material handling equipment is reduced. This is achieved by grouping the operations and allocating equipment to each operation group. With this design method, the workstations are not necessarily arranged in the order of the process sequence. In this study, we propose a method for optimizing the workstation layout to reduce the equipment transfer distance and to decrease the cost of equipment for each product. To verify the effectiveness of the proposed lean automation system, the method developed herein is applied to an electric engine control unit assembly line.

    Condition-based maintenance is effective in improving availability by preventing failure occurrences, especially in the case where the lives of equipment or components are unstable because of varying operating and environmental conditions. However, failure symptoms are not necessarily detected by monitoring systems in an accurate manner. In such cases, we need to determine the proper criteria for the effective execution of preventive maintenance to minimize the total effects, which include both the effects of successful preventive maintenance and those of unsuccessful ones. This paper proposes a method to determine the optimum criteria for executing the preventive maintenance of the mechatronics equipment. The error messages generated from the sensor signals do not have one-to-one correspondence with the component deterioration and failures because the mechatronics equipment usually use sensors, which are equipped for control purposes, to monitoring the failure symptoms. Therefore, we need to devise the method to relate the error messages with the deterioration and failures. We propose a four-step procedure for this purpose, in which a structural and functional analysis is integrated with a history data analysis.   • Continuous improvement of criteria for condition-based maintenance by means of effects evaluation of treatments

    With the advancement of sensor and network technologies, condition-based maintenance (CBM) is applied to various industrial equipment. In particular, mechatronics systems are suitable for CBM because of the sensors equipped in the systems. However, criteria for executing preventive maintenance should be properly determined by considering the tradeoff relations between false detections and oversights of symptoms, because the data from the sensors does not directly represent the component deterioration. In our previous paper, we proposed a method for determining the optimal criteria based on operation and maintenance data before applying CBM. This paper proposes a method to improve the criteria based on the data obtained while CBM is implemented. The method is applied to automatic ticket gates for verifying its effectiveness.     From the perspective of facility life cycle management, timely renewal and appropriate maintenance are important to minimizing life cycle cost and environmental loads. To determine whether a system should be renewed or the components replaced or repaired, we need to assess the condition and residual life of the items. This paper proposes a method for selecting the optimal treatment from among the following options: doing nothing, component replacement, and system renewal. This method takes into consideration the facility conditions and operation status identified through monitoring data, as well as the operation and maintenance history. This paper presents foundations and technologies required to offer the maintenance service. Advanced computing and visualisation technologies will improve efficiency of the maintenance and reduce through-life cost of the product.   • Module-based renewal planning of energy using products for reducing environmental load and life cycle cost

    For products whose environmental load during operation is significant, frequent product renewal could be a better option over the life cycle than longer use with intensive maintenance. However, such frequent renewal could result in an excess consumption of resources. To address such a problem, we propose the concept of module-based renewal in which only the modules that mainly contribute to the energy consumption are replaced. The concept is applied to the air-conditioning system of a commercial building to illustrate the effectiveness of such an approach. The results of a life cycle simulation show that module-based renewal is superior to whole renewal in terms of environmental load, resource consumption, and life cycle cost. (C) 2015 The Authors.   • Module Reconfiguration Management for Circular Factories without Discriminating between Virgin and Reused Products

    In the face of worsening environmental problems, the manufacturing industry is required to reduce environmental loads and resource consumption over product life cycles while also responding to diverse user needs and not increasing costs. In this paper, we consider a circular factory in which remanufacturing is carried out not as an auxiliary means but as an alternative to conventional manufacturing. In the circular factory, products are reconfigured using reused modules extracted from returned products and newly produced modules without discriminating between virgin and reused products. We discuss the optimal method to reconfigure modules in order to reduce costs and environmental load while satisfying various user needs. The proposed reconfiguration method is applied to copy machines to demonstrate its effectiveness.

  • BOM based supply chain risk management

    Although the application of supply chain management to reduce various losses increases the efficiency of supply chains, it decreases their robustness. Nowadays, supply chains involve risks such as natural disasters and system failures. Therefore, it is essential to both evaluate the risk and devise countermeasures as supply chain risk management (SCRM). However, manufacturers have difficulty identifying the complete supply chain structure, and this interferes with the implementation of SCRM. This paper proposes a method to evaluate the potential risks associated with the parts of products on the basis of the bill of material (BOM) without identifying suppliers.     In the light of the growing problems of resource availability and environmental damage, it is indispensable to make best use of artifacts. For this purpose, maintenance and reuse are the most effective life cycle options. Maintenance and reuse are aimed at exhausting lives of artifacts, and use similar technologies such as condition diagnosis and restoration technologies. On the basis of this recognition, we reconsider the architecture of circular manufacturing and propose a concept of maintenance-centered circular manufacturing (MCCM), in which we do not discriminate between newly produced products and reused products as far as they can satisfy user requirements. As important issues in MCCM management, we discuss maintenance and reuse management from the aspect of operations and maintenance integration, and matching of the original use and the subsequent use. We also present maintenance and reuse management cases taking examples of the direct desulfurization facility at an oil refinery plant and the valve actuators of air-conditioning units.   • Life cycle maintenance planning method in consideration of operation and maintenance integration

    In this paper, we propose a maintenance planning method that takes into account the interrelation between maintenance and operations. In the proposed system, the maintenance plan is evaluated in terms of losses related to operations as well as maintenance. Operational losses include production losses due to both failure and maintenance operations. Maintenance losses include inspection costs, repair costs, and other losses such as those incurred due to operator injury. In addition, the system evaluates the risk of fatal failure. We have developed a prototype system that evaluates these losses using Monte Carlo simulation. The effectiveness of the system is demonstrated by applying the prototype to a heating furnace used in the direct desulfurization facility of an oil refinery plant.

  • Analysis of Key Success Factors for Eco-Business Through Case Studies in Japan

    In order to solve environmental problems, a transition from conventional business to environmentally conscious business (eco-business) is urgently needed. Support for finding eco-business ideas will help to promote this transition. As a step in this direction, this paper takes an approach that provides a business designer with general rules and prerequisites extracted from existing eco-businesses. This paper collects 130 examples of eco-businesses in Japan and then investigates and classifies them to develop general guidelines and checklists for success. As a result, four kinds of customer value provided by eco-businesses, eight rules that couple the the reduction of environmental load of society with the four customer values, and eight rules for cutting business costs are derived. A tool for planning a new eco-businesses is also proposed.

    In the face of worsening environmental problems, the manufacturing industry is required to reduce resource consumption and environmental loads during product life cycles while responding to diversified user needs without cost increases. In this paper, we propose a reconfiguration method to remanufacture a variety of products using modules extracted from returned products of multiple generations for responding to varied user needs. With this method, we can maximize the sales amount of remanufactured products, which meet the performance requirements of each user group.     Life cycle engineering (LCE) is a key concept for promoting environmentally sustainable practices among manufacturing firms. A major hurdle in the implementation of LCE is the lack of a systematic and strategic method to design or plan an entire product life cycle. To address this issue, this keynote provides a framework for life cycle development and proposes the concept of life cycle planning. This paper aims to provide explicit and systematic methodologies for life cycle planning by reviewing this research area. Practical cases that employ life cycle planning are also illustrated.     The appropriate combinations of life cycle options (LCOPs) and delivery modes should be selected in the design of an environmentally benign product-service system (PSS). The LCOPs reduce the environmental load during product life cycles, and the delivery modes provide products and services to customers, affecting the effectiveness of the LCOPs. This paper analyzes the relationships between the two and proposes a procedure for selecting their proper combinations. A life cycle simulation is used to evaluate the selected combinations. The effectiveness of the proposed method is demonstrated by applying it to a laundry business.

    Manufacturing companies today need to increase both changeability and efficiency of production systems in order to strengthen their competitiveness. Hybrid assembly systems have evolved as solutions to counter this issue. In this system, humans and robots cooperate to perform assembly tasks; the system has the advantage of maximizing robot efficiency and human flexibility. This paper proposes a method for planning human and robot allocation in hybrid assembly systems. The method enables us to select the initial human and robot allocation, that minimizes the expected total production cost including robot investment and labor cost taking into consideration possible scenarios of future changes in product models and production volumes.     In closed-loop manufacturing, the reuse option is adopted to reduce the environmental load by exhausting the lifetimes of products and parts. There are two reasons why the reuse is effective. They are different frequencies of usage of products by users and different lifetimes of parts composing the product. It is, therefore, necessary to make use of these differences properly for effective implementation of the reuse option. For this purpose, this paper proposes a life cycle model that incorporates forced circulation and multitiered reuse. The effectiveness of this model was demonstrated by applying it to the case of photoconductor drum units of copy machines. Units were taken back by compulsion and circulated among other users depending on the volume of copies. When a unit's lifetime was exhausted, it was disassembled and its parts were reused to produce a new unit. Copyright © 2009 Inderscience Enterprises Ltd.

  • Maximizing utilization rate of office automation equipment by intraoffice circulation

    The utilization rate of products, which indicates the extent to which product functionality has been exhausted, must be improved to increase eco-efficiency of the products. In this paper, we propose an intraoffice circulation model that can increase the utilization rate of office automation equipment. The manufacturer makes a contract with an office to provide the required functionality for a certain period. An office would require machines in each section. In our model, machines are periodically reallocated among the different sections with different user characteristics. The algorithm for optimizing circulation plan is developed using genetic algorithm. The model is applied to the use of copiers installed in a university office.   • Life Cycle Maintenance Planning System in consideration of operation and maintenance integration

    In this paper, we propose a maintenance planning method that takes into account the interrelation between maintenance and operations. In the proposed system, the maintenance plan is evaluated in terms of losses related to operations as well as maintenance. Operational losses include production losses due to both failure and maintenance operations. Maintenance losses include inspection costs, repair costs, and other losses such as those incurred due to operator injury. In addition, the system evaluates the risk of fatal failure. We have developed a prototype system that evaluates these losses using Monte Carlo simulation. The effectiveness of the system is demonstrated by applying the prototype to a heating furnace used in the direct desulfurization facility of an oil refinery plant.

    Enhancing reusability by extending a product’s life and improving its functions by means of frequent model changes creates a contradictory issue in implementing reuse scenarios that reduce the environmental load in closed-loop manufacturing. This paper proposes a concept of module-based model change planning as a solution to this problem. In the paper, a method of identifying relationships between customer satisfaction and modules based on conjoint analysis and a QFD method is proposed first. Then a procedure for generating a module-based model change plan, which creates the minimum environmental load, is discussed. The proposed method is applied to copying machines as an illustrative example.

Then, we present a maintenance framework that shows management cycles of maintenance activities during the product life cycle.     To realize closed loop manufacturing, it is essential to design product life cycles and to plan life cycle processes properly. Life cycle simulation has been recognized as an effective tool in this direction. In this paper, we present a life cycle simulation system developed as a general tool for life cycle design and management. The system includes functions for modelling and controlling each life cycle process in a flexible manner. The system maintains usage history of products and parts independently taking the reuse of parts into account. Examples of the simulation are shown for both a rapid life cycle scenario and for a part sharing scenario over the product generations.

    In-process detection of drill wear is one of the most important technologies for unmanned machining systems. This study examines and proposes the method of on-line drill wear estimation based on spindle motor power consumption during the drilling process. Integration of the drilling process model with the spindle drive system model is the key feature of the proposed method. The drilling process model describes the relationship between drill wear and drilling torque, whereas the spindle drive system model describes the relationship between drilling torque applied to motor and spindle motor power.     This paper proposes a novel method for improving reliability of manufacturing facilities by optimizing operating conditions so as to reduce deterioration of critical components and to extend the life of facilities. The method is applied to an industrial robot. For deterioration evaluation, a life cycle simulation system has been developed. It evaluates wear of joint gears, which has critical effects on the accuracy of industrial robots. Optimization of operating conditions, defined in terms of layout of the robot and in motion pattern, is performed by means of a hybrid GA, which consists of genetic algorithm and simulated annealing. The effectiveness of the method has been verified by applying the method to assembly robots.

    This paper proposes a method for optimizing the operating conditions of industrial robots in order to improve their reliability, as an application of a facility life cycle simulation to life cycle management. In the life cycle simulation, operational and environmental stresses acting on components are evaluated and their deterioration processes and resultant functional degradation are simulated based on task descriptions, robotic models, and deterioration models. By means of hybrid genetic algorithm, a layout of the robot and velocity patterns for executing specific operations is optimized so as to minimize deterioration of the joint gear, while maintaining a constant total execution time for the operation. Application of the method to robot manipulators in an automatic assembly line is described as an illustrative example.

    Improving efficiency of disassembling operations is one of the key issues to facilitate part reuse and material recycling. In this paper, we propose an operation support system that provides information, such as disassembly sequence, necessary tools, and disassembly directions, using 3D product models. To provide necessary information at the proper instant, the system has a function of monitoring operator's motion by means of 3D position sensors attached on the backs of both hands. The signals from the sensors are processed to extract features of disassembly operations. Based on the recognition of the operations, the system provides information for the operator via a head mount display. The effectiveness of the system has been verified by applying a prototype system to disassembly operations of copying machines.

The specification of the API set: PAPI (Principal Application Program Interface) has defined and becomes new Japanese standard. This API has developed for open CNC systems that involve three types of open controllers including proprietary NC systems. PAPI consists of two group API sets such as Basic API and Extended API.   • Wear Prediction System of Joint Gear of Industrial Robots Based on Facility Life Cycle Simulation

    To improve the productivity of manufacturing systems, it is necessary to make best use of the capacities of manufacturing facilities. However, the facilities suffer from operational and environmental stress during operation, and their functions degrade due to deterioration of their components. Hence, if the aging process of facilities can be estimated, this will be useful for various purposes such as reliability design of the facility, operational planning, and maintenance planning. For this purpose, we have studied a life cycle simulation in which the aging process of facility under specified operating conditions is evaluated. In this paper, we have applied the life cycle simulation to industrial robots equipped with wave gears for their joints, and proposed a method for evaluating wear of tooth surface of the gear taking account of the Elasto-Hydrodynamic Lubrication of grease. As a result of the simulation, we find that deterioration process of the gears is divided into two patterns depending on the magnitude of operational load. The results of the experiments gave good agreement with the value obtained by the system.

    For the effective management of manufacturing facilities throughout their life cycle, it is important to collect maintenance data and make use of them for operation and maintenance planning or design of new machines. However, it is seldom that the maintenance data are properly recorded and utilized in a systematic way. To solve these problems, we have proposed a maintenance data management system. In this paper, two major modules of the system are discussed. The first one is a malfunction data collection system which can navigate users to input malfunction cases in a proper format. The second one is a feedback data generation system which induces common causes implied in the malfunction cases by means of the attribute-oriented induction algorithm. An experimental system is applied to malfunction cases of machine tools for demonstrating its effectiveness.

    Maintenance Prevention (MP) is an important concept for ensuring reliability and maintainability of manufacturing facilities by providing various information collected during actual operations (MP information) to their design phase. However, in many cases, information collected in the shop floor is not detailed and/or accurate enough to make use of it in the design phase. In this paper, we propose an MP information management system which can facilitate an information flow from operation phase to design phase. The system consists of two subsystems : a malfunction data input subsystem and an MP feedback information generation subsystem. In the former subsystem, malfunction data is represented in terms of a combination of deterioration and failure mechanisms, and properties of facility where the malfunction occurs. In the latter subsystem, malfunction cases which are similar with each other are extracted and generalized to induce MP feedback information by means of attribute-oriented induction algorithm.

    Evaluation of the aging process of manufacturing facilities is essential for life cycle facility management, which includes such activities as design for reliability and maintainability and maintenance planning. For this purpose, we have developed a life cycle simulation system for robot manipulators. The developed system can simulate the wear of gears and bearings of joints as component deterioration and evaluate the resultant positioning error of an end-effector as functional degradation. The system is applied to assembly robots of a car parts manufacturing plant. The simulation results correspond to the failure history of the robots fairly well.

    Providing appropriate maintenance is essential to achieve effective production. For planning proper maintenance strategy, it is necessary to know potential deterioration of the facility which may lead to various problems. In this paper, we propose a case based approach to the evaluation of potential deterioration modes. Deterioration cases are represented in terms of the deterioration process in which basic deterioration mechanisms are combined. Algorithm for the qualitative evaluation of deterioration of the specified part of the facility is proposed. Propagation of effects of deterioration to other parts of the facility is also discussed. Effectiveness of the method is demonstrated using an experimental system.

    This paper represents a new method for evaluating reliability of manipulators by means of probability of task achievement. Since, articulated manipulators have functional redundancies depending on assigned tasks, they may be able to achieve the task even with faulty joints. In the proposed method, reliability is evaluated taking this feature into account. First, the assigned task is resolved into task steps. Success conditions for achieving each step are obtained based on a manipulator model, which is represented in terms of DH parameters. Next, a success condition of whole task is computed from those of task steps. Finally, the probability of task achievement is evaluated by specifying failure rates of joints in the success condition of whole task. An illustrative example shows the evaluation of a seven DOF manipulator applied to an inspection task.

It also provides flexible means to represent various technical information relevant to the facility management. In this paper, a new concept of autonomous plant with maintenance robots are introduced, and a framework of autonomous maintenance system is proposed. Then, task-oriented evaluation of robot arms is discussed for evaluating their adaptability to maintenance tasks, and a new criterion called operability is proposed for adaptability evaluation. The task-oriented evaluation system is implemented and applied to structural design of robot arms. Using genetic algorithm, an optimal structure adaptable to a pump disassembly task is obtained.

    A machining process/tool wear monitoring system based on real-time sound recognition and neural network algorithm was developed. The system is composed of a high-speed digital filter bank unit, preliminary test/learning module, database module, and real-time monitoring module. The filter bank is constructed using DSP's and calculates sound patterns through digital filtering program in real-tine. Abnormality in overall process is monitored by comparing a current sound pattern with the standard pattern, which is calculated and registered in the database for each NC block through test machining prior to production machining. Since the overall change of the sound pattern due to tool wear is too small to be detected by simple comparison of pattern, the way to monitor tool wear more reliably by using the rate of change of pattern components and neural network algorithm is proposed. Evaluation tests were performed for the NC lathe operation in the real shop floor. Environmental noise was reduced remarkably by closing the protection door of machine. Monitoring results showed usefulness of the developed system. Especially tool wear monitoring could judge the time of tool change as exactly as an expert did.

    A machining scenario is a description of a machining process in which the changes of machining states are described in terms of both geometrical and physical characteristics of machining processes such as geometry of tool-workpiece contact face, cutting force, and machining error. A machining scenario can be automatically generated by a model based cutting simulation. It provides useful information for pre-process optimization of cutting conditions. on-line adaptive control, and monitoring and diagnosis of abnormal occurrences. This paper describes the data structure of the machining scenario and how it can be utilized for the generation of efficient and reliable machining data and realizing intelligent machining operations. The results of experiments by a prototype system are also described to verify its effectiveness. © 1993 CIRP.

    This paper describes model based operation planning for pocket milling operations. The tool path and cutting conditions are determined based on the geometric model of workpieces and the physical models of the cutting process. The tool path is generated by using the Voronoi diagram of a cutting area. Cutting conditions to achieve the maximum metal removal rate are determined by evaluating the physical models of cutting torque, chatter vibration, and machining error. To maintain a favorable cutting state, the radial depth of cut is controlled by modifying the tool path distance at the circle path segment and by adding additional tool path segments at the corner. Examples are shown to demonstrate the effectiveness of the method.

    This paper describes a cutting simulation system to be used in the evaluation of machinability of products at various stages of the manufacturing processes. The system developed consists of geometric simulation and physical simulation. The geometric simulation is performed by using extended Z buffer models representing a workpiece and a tool swept volume. In the physical simulation, instantaneous cutting force vectors acting on a square end mill are computed based on the am of chip element removed by a thin divided section of a flute. The tool deflection induced by the cutting force is then calculated. The result is used to estimate the machining error caused by tool deflection. A series of cutting experiments are conducted to verify the effectiveness of the system.

    This paper describes a monitoring method of multi-edge tools by means of fluctuation signals of spindle rotational speed. The fluctuation signal can be measured from a tachometer generator or a pulse generator as easily as the spindle motor current which is widely used for the cutting state monitoring, but it shows more clear correspondence with the cutting torque variation induced by intermittent cutting with multi-edge tools. An algorithm is proposed for detecting tool breakage, in which the speed fluctuation pattern during one revolution of the spindle is extracted in the form of a cutting state vector and is compared with a reference vector. The effectiveness of the method is proved by the monitoring experiments in which the breakage of a cutting edge of a face mill cutter was clearly recognized.

    This paper describes “model referenced monitoring and diagnosis” a systematic method of monitoring and diagnosis. In this method, a model is used either to generate standard values for the monitoring parameters, or to derive a systematic diagnostic algorithm. As examples of the model referenced monitoring in manufacturing systems, the cutting torque prediction system and tool breakage detection system are described. In the former example, the cutting torque values at each point in time, which can be used as reference values in monitoring the abnormal cutting condition, are evaluated based on a solid modelling system. In the latter, an autoregressive (AR) model is adaptively fitted to the cutting torque signal in order to detect any sudden change in the cutting state due to tool breakage. Two examples are also described for the case of model referenced diagnosis; the diagnosis of sequentially controlled machines using the state graph model, and diagnosis by means of a failure causality model. The former method is applicable to machines controlled by sequence control. Based on the state graph of the machine and the controller, the diagnostic programme can be generated in combination with the control programme. The failure causality model represents the propagation of the effects of failures in the machine. All possible combinations of failure causes are obtained by solving the simultaneous Boolean equations derived from the model.

    This paper describes a sound monitoring system using a speech recognition technique. The system provides the untended manufacturing system with the function of overall monitoring capability. It identifies various operational sounds emitted by the machine, and check if they are proper ones which are expected from the control information prior to the operation. We adopted the speaker-dependent isolated word recognition technique based on the short time spectrum analysis for sound recognition. The experimental system was developed using the speech recognition board equipped with the special LSI. The recognition tests of the operational sound of a vertical machining center showed the ability of the system to identify the sorts of operations including the cutting and non-cutting operations. It can also discriminate the cutting sound with a broken tool from the normal cutting sound. The ability to distinguish the variations of cutting parameters was also studied. The system distinguished the variation of cutting speed and depth of cut fairly well. The monitoring experiments were carried out for a series of machining operations of a test part. The results demonstrated the effectiveness of the system as an overall monitoring method.

    Surface roughness generation in a turning operation is examined by using a FFT analyzer. It is found that the roughness profile of a workpiece is composed of several periodical components: the cutting tool feed component, the spindle rotational error component, and the chatter vibration error component. A block diagram of surface roughness generation in a turning operation has been drawn to give a clear illustration of the process. To examine the origin of these error components, a series of cutting tests were carried out with different spindle bearing arrangements and with different types of workpiece material. It has been shown that the method presented in this study is very helpful in evaluating the machinability of workpiece material and also in diagnosing the conditions of the machine tool spindle system.

    In this paper, a real-time monitoring system of tool breakage, which measures the cutting torque from the spindle motor current, is described. The system uses an auto-regressive (AR)-model which is adapted for the measured signal using the Kalman filtering technique. The tool breakage is detected by monitoring the residual, that is, the deviation of the observed signal from the estimated value obtained by the AR-model. Additional processing of the residual is introduced to discriminate the signature of tool breakage from the effect caused by the marked change in the cutting condition. To reduce the computation time, the fast calculation algorithm is adopted for estimating the coefficient vector of the AR-model. The monitoring experiment has proven the effectiveness of the system in a milling operation. © 1985.

    A system for predicting the cutting torque by using a geometric modelling system, and its application to verification of NC data and monitoring of the cutting process are described in the paper. The cutting process is simulated geometrically in a modelling system. Based on data obtained from the geometrical simulation and on technological data of the NC program, the cutting torque is estimated, by using an empirical equation, as a linear combination of the volume of the removed material and of the tool-workpiece contact surface area. The torque measured in the experiments was in good agreement with the preliminarily estimate. The system also proved to be applicable when machining a cast part with geometrical inaccuracies within a few millimeters. © 1983 CIRP.

    メカトロ機器では,モニタリングデータに閾値を設定し異常状態を検知することにより,予防保全を実施する方法が多く採用されている.しかし,実施した予防保全の効果が十分評価されていないために,設定されている閾値の妥当性が分からず不適切な予防保全が行われる場合もある.本研究では,保全実施記録とモニタリングデータの推移から予防保全の実施効果を評価する方法と,それに基づく閾値の改善方法を示す.

    最近設備のリモートメンテナンスの構築が進められているが,課題として特にメカトロニクス機器の場合は,運転制御用のセンサが用いられているため,監視データが直接故障と対応しないことがある.本研究では運転制御用センサから得られるデータに対して適切な予防保全実施基準を決定する方法を提案し,またその手法を自動改札機に適用しその効果を確認する.

    Our daily lives are supported by various artifacts that require maintenance for maximum efficiency throughout their life cycles. Although maintenance is a universal problem for various artifacts, each sector such as infrastructure, transportation systems, and manufacturing discuss maintenance separately. This hinders the effective use of various maintenance technologies developed by the different sectors. To facilitate technology sharing and knowledge that accumulates in different sectors, a general framework that addresses maintenance issues from the various sector perspectives is required. We propose such a framework in this paper from a maintenance planning perspective. We show the various factors affecting a maintenance strategy. Based on the categorization of these factors, we discuss typical maintenance management and suggest approach models.

    The increasing seriousness of environmental problems is forcing manufacturing companies to make their businesses sustainable. Therefore, environmentally benign businesses based on the Product Service System (PSS) have gained attention recently, because it can increase the effectiveness of life cycle options, which could reduce the environmental load. We propose a design method for environmentally benign PSS business, in which the provider offers products through a combination of services, delivery modes, and life cycle options. Such business can meet the different customer needs while enabling the implementation of delivery modes requiring a group of customers such as sharing and pooling. The method is verified via application to managed document services, in which various services related document management are provided together with multifunction copiers

    EcoPSS ビジネスの設計手順として,既存ビジネスを環境調和型ビジネスに転換することを想定し,以下の手順を検討した.①既存ビジネスのLCA を行い,その結果に基づき,環境負荷削減に適したライフサイクルオプションを選択する.②選択されたライフサイクルオプションに対して,昨年度検討したライフサイクルオプションと提供方法の対応表を基に,ライフサイクルオプションの効果を高めることができる提供方法案を作成する.③候補案を次項で説明するライフサイクルシミュレーションにより評価し,有効なビジネス案を選定する.また,この設計手順を,洗濯機やノートPCに適用し,その有効性を確認した.
    (2) EcoPSS ビジネス評価のためのライフサイクルシミュレーション(LCS)の開発
    EcoPSS ビジネスのような複雑系のシステムの定量的評価には,シミュレーションを用いることが有効である.これまで,循環型生産における製品ライフサイクルの各段階でのマテリアルフローを評価するためのLCSシステムを開発し研究に活用してきたが,H25 年度では,これをEcoPSS ビジネスの評価に利用できるように改造を行った.具体的には,機能提供の構成,契約形態などの提供方法の違いが,ライフサイクルオプションの実行率(例えば適正使用なら,その実施率)を変化させるメカニズムをシステムに組込み,提供方法を変化させることで,ビジネスに組込んだライフサイクルオプションが環境負荷とコストに与える影響を評価できるようにした.

    Kaizen activities are important to improve productivity in the manual assembly operations. However, Kaizen after the production line has been put into operation could not bring about a significant improvement because of short product life cycles in recent years. It is, therefore, effective to achieve kaizen before the startup using the 3D modeling technique. We call such activities virtual improvements. In this study, the procedure of the virtual improvement based on a computer mannequin is proposed and a system to support the virtual improvement is developed. The procedure consists of an initial modeling phase and a model improvement phase. In the initial modeling phase, the system automatically generates human operation models based on the optimization of part tool arrangement. Using this model, the system evaluates human operations in terms of operational difficulty, and suggests points to be improved. The effectiveness of the system is verified using an example of automobile part assembly operations

    In circular type manufacturing systems, inner loop material circulation is more effective in terms of reduction of environmental impact and material and energy consumption. In this sense, part reuse is promising strategy especially for office automation appliances, which have short life cycles. For facilitating part reuse, however, parts should be so designed that they can be common in products of multiple generations. In this study, the evaluation methods of part reusability are discussed in three aspects : factors of design changes, modularization, and life span. Based on the analysis of records of design change of vending machines, the factors of design changes are mainly categorized into quality improvement and cost down. Design changes caused by quality requirement are indispensable, but those for cost down could be avoided by adopting alternative measures. QFD is applied for analyzing relationships between items of design changes and their factors for identifying parts, which are not necessarily changed for multiple product generations. Modularization is discussed in terms of improvement of disassimilability and reusability. A computer program has been developed for generating and evaluating alternatives of modularization based on constraint network of design specifications. Regarding evaluation of part lives, an evaluation procedure is proposed in which a required life for each part as well as physical life of parts is evaluated based on maintenance records. A dynamic simulation system is applied for analyzing limit of part deterioration.

    This research obtained the following results with respect to the integration of process simulation for virtual manufacturing systems.1) Processes contained in manufacturing activities were analyzed from the aspects of physical phenomena and information processing. Information, knowledge, and algorithms required for process simulation were also investigated.2) A number of software for manufacturing process simulations were listed up and evaluated from the aspects of functions, input/output data, and interface with other software.3) As the fundamental specification for integrated process simulation for virtual manufacturing systems, an architecture named OSAViS was proposed. In OSAViS,functions, I/O,communication, requirement, process control, user interface, application interdace, and distributed processing are provided in a consistent way.4) A prototype system was implemented in accordance with OSAViS on the purchased WS in order to estimate the proposed architecture.5) Functions and data I/O of software modules for individual process simulation were determined and a framework for integrated process simulation in virtual manufacturing systems was proposed.6) By executing nanufacturing processes by virtual manufacturing systems driven with distributed process, the proposed architecture, the implemented prototype, and the proposed framework were evaluated and they are expected to become the basis for practical integration of process simulation for industrial companies

A Framework for system development of modelling and simulating virtual manufacturing systems was newly proposed and functional requirements for it were also clarified.2. A modelling method of virtual menufacturing systems was developed by applying object-oriented technology. In the proposed method, the class hierarchy of device models and the efficient defining method of device behaviors were also proposed.3. Simulation resources management and simulation process management were both investigated by developing a prototypical system.4. Simulation softwares which have been developed were connected to virtual manufacturing systems so as to utilize the existing resources by using the process communication technique.5. The real world interface which enables it to connect virtual models to their real devices was proposed in order to realize the distributed simulation environment.     The results of this research are summarized as shown below.1) A new cutting simulation system based on the geometric models with boundary representations is developed so as to predict cutting forces more precisely. To utilize the results of cutting simulation, the concept of cutting scenarios and their automatic generation method are proposed for using real-time control.2) By fusing model information and sensor information provided by cutting scenarios, the methodology for in-process fault diagnosis and recovery planning based on the diagnosis result are discussed. With respect to fault diagnosis, following methods are developed.a) Diagnosis of machine tool fault with machine information in operationb) Diagnosis of tool and work by comparing cutting force patterns obtained from sensors and simulation resultC) Automated generation of measuring programs in order to investigate the diagnosis.3) The Experimental System which constitutes of a machining center, a control computer, a sensors-signal processing computer, and a simulation workstation. Real-time communication between the machining center and the control computer is realized so that control commands ana machine status can be easily exchanged. This makes it possible that the control computer can control the machining center in the flexible way by integrating information from other computers.4) By carrying out the cutting experiments with end-mills and drilling tools, the effectiveness of the entire system and the fault monitoring and diagnosis method is confirmed

  • A Study on Preview Control of Machine Tools by Means of a Predicted Cutting Torque Pattern

    This research deals with the problem of maximizing cutting efficiency by controlling the feed rate with the constraint of limited cutting torque. We pointed out that the adaptive control scheme does not provide a solution to this problem because it requires a Teaming time. In this research, the preview algorithm is proposed based on the prediction of a cutting torque patted by cutting simulation. The followings are important results obtained.1)A cutting simulation system based on the workpiece, inodel has been developed to estimate the change in cutting torque in the course of the cutting operation.2)Fluctuation signal of a spindle rotational speed clearly shows the change in the cutting torque, and is efficient to detect tool failure.3)The desired feed rate patted to maintain the limited and constant cutting torque can be calculated from the predicted cutting torque patted. The preview algorithm has been developed to obtain the input feed rate patted from the desired feed rate patted by considering the dynamic response of the feed drive system.4)An experimental system which consists of a machining center and a personal computer has been constructed to evaluate the effectiveness of the method. The cutting experiments show that the cutting torque was kept at a constant value even at an abrupt change of the workpiece geometry

  • 生産設備の自己劣化診断に関する研究

    マシニングセンタを例にとり,制御装置内で得られる情報を活用して劣化診断を行う手法の検討を行った.1)小型マシニングセンタのNC制御装置から各送り軸モ-タのサ-ボル-プの偏差信号を取り出し送り軸モ-タの負荷トルクを計測できるようにした.また,工具交換装置については,ア-ム停止時の振動信号が計測できるように変位計を装着した.2)これらの信号を,NC制御装置に接続した計算機システムで集録できるようにした.また,この計算機はNC制御装置に対してDNC機能を有するようにしており,計測信号をNCプログラムと対比させて解釈が可能なようにした.3)送り軸負荷トルク信号から機械および切削状態のを認識が可能なことが明かとなった.また,送り系の特性を線形予測モデルで表現し,そのパラメ-タから送り系の状態を診断する方法を考案した.4)ア-ム停止時の振動は,ア-ムが把持している工具の種類によって異なるため,この波形の周波数解析結果をパタ-ン化し,登録した正常時のパタ-ンとマッチングすることにより異常状態を識別する方法を考案した.5)シ-ケンス制御機械の制御プログラムと異常診断プログラムを統合化する方法について検討し,機械の動作を表現した状態遷移モデルから半自動的に制御・診断プログラムを生成するアルゴリズムを考案した

  • 事例推論を用いた生産設備の劣化予測に関する研究

    生産設備の保全管理を目的として,劣化の定性的予測を行うシステムの開発を試みた.まず,劣化過程を基本劣化メカニズムの連鎖として表現する方法を検討した.劣化を引き起こす要因としては,部品の形状,材質,表面性状,対偶関係,負荷,環境条件等の項目が考えられるが,これらをクラス階層の形式で分類整理する枠組みを作った.また,疲労,摩耗,腐食といった基本的な劣化メカニズムを,その生起条件となる特定の要因の組み合わせによって表現することにした.さらに,要因が別の要因を生み,その結果劣化メカニズムが生起するような場合に対応するために,振動発生,応力集中と言った要因を生起するメカニズムを劣化メカニズムと同様の形式で表現できるようにした.これらの表現要素を接続することによって劣化過程を表現する方法を開発した.次に,劣化メカニズムと要因の類似度を,それらのクラス階層関係を基に定義する方式を用い,それに基づいて事例間の類似度を計算し検索する方法を考案した.さらに,事例修正のための仕組みとして,部品の記述に基づいて,そこで生起する可能性のある劣化過程をデータベース中に定義された劣化メカニズムと要因生起メカニズムをもとに推論する方式を考案した.以上の考え方に基づき,ワークステーション上で動作する対象指向エキスパートシステム構築ツールを用いて,劣化事例ベースシステムを構築した.実現された機能としては,事例入力機能,事例検索機能,部品レベルの劣化過程推論機能である.データベース中に劣化メカニズム14種,要因生起メカニズム16種を定義した.実際に機械部品加工工場の保全記録を基に劣化事例約40例の記述を行い提案した方法の妥当性を確認した

  • モデルベースFMEAのための生産設備モデル

    FMEAでは、劣化モードの特定,それによる機能故障の推定を行う必要があり,このような作業の計算機支援を目的とした設備モデルの検討を行った.ただし,このような設備モデルは,FMEAのみで利用されるものではなく,設備のライフサイクルを通じた管理の基本データを考えるべきである.そのような観点から,設備モデルに要求される事項として,a)設備に関する基本的情報の記述,b)階層構造の表現,c)各種情報の付加の3点を考え,設備モデルの構造を定義した.設備モデルの基本としては,実体との対応をとりやすく,解釈の任意性が少ない,部品組立構造を用いた.組立構造は,組立要素と組立関係で実現した.組立要素は,設備の中の物理的な実体を表し,部品と形状特徴が含まれる.部品は,独立した物理的実体とし,組立品は,複数の部品または組立品に分解可能な部品と定義した.形状特徴は,ピンと穴のように異なる部品に属する他の形状特徴と組み合わされて組立品を構成する.組立関係は,二つの組立要素間の関係を表し,接続関係と構成関係とがある.接続関係は,互いに包含関係にない二つの組立要素の間の関係を表し,接続関係は,それが属する上位の接続関係の情報も持つ.組立要素および組立関係には,任意の技術情報を属性として記述できる.今回は,劣化解析を想定して,各要素の属性を定義した.また,設備モデルの基本要素に情報を付与するだけでなく,基本要素の集合に対して情報を付与したい場合を想定し,グループを定義できるようにした.グループは,任意の組立要素と組立関係の集合として定義され,それに対して種々の情報が記述できるようにした.以上の設備モデルを,対象指向エキスパートシェル上に実装した.また,設備モデルの応用として,劣化モード予測システムを作成し,設備モデル上の個々の形状特徴に生じる可能性のある劣化モードの予測を行えるようにした

However, such frequent renewal could result in an excess consumption of resources. To address such a problem, we propose the concept of module-based renewal in which only the modules that mainly contribute to the energy consumption are replaced. The concept is applied to the air-conditioning system of a commercial building to illustrate the effectiveness of such an approach. Maintenance and reuse are aimed at exhausting lives of artifacts, and use similar technologies such as condition diagnosis and restoration technologies. On the basis of this recognition, we reconsider the architecture of circular manufacturing and propose a concept of maintenance-centered circular manufacturing (MCCM), in which we do not discriminate between newly produced products and reused products as far as they can satisfy user requirements. As important issues in MCCM management, we discuss maintenance and reuse management from the aspect of operations and maintenance integration, and matching of the original use and the subsequent use. We also present maintenance and reuse management cases taking examples of the direct desulfurization facility at an oil refinery plant and the valve actuators of air-conditioning units.

Nowadays, supply chains involve risks such as natural disasters and system failures. Therefore, it is essential to both evaluate the risk and devise countermeasures as supply chain risk management (SCRM). However, manufacturers have difficulty identifying the complete supply chain structure, and this interferes with the implementation of SCRM. This paper proposes a method to evaluate the potential risks associated with the parts of products on the basis of the bill of material (BOM) without identifying suppliers.     In this article, we propose a maintenance planning method that takes into account the interrelation between maintenance and operations. In the proposed system, the maintenance plan is evaluated in terms of losses related to operations as well as maintenance. Operational losses include production losses due to both failure and maintenance operations. Maintenance losses include inspection costs, repair costs and other losses, such as those incurred due to operator injury. In addition, the system evaluates the risk of fatal failure. We have developed a prototype system that evaluates these losses using Monte Carlo simulation. The effectiveness of the system is demonstrated by applying the prototype to a heating furnace used in the direct desulphurisation facility of an oil refinery plant.

    In the face of worsening environmental problems, the manufacturing industry is required to reduce resource consumption and environmental loads during product life cycles while responding to diversified user needs without cost increases. In this paper, we propose a reconfiguration method to remanufacture a variety of products using modules extracted from returned products of multiple generations for responding to varied user needs. With this method, we can maximize the sales amount of remanufactured products, which meet the performance requirements of each user group. We demonstrate the effectiveness of the method by applying it to photocopiers.

    In closed-loop manufacturing, the reuse option is adopted to reduce the environmental load by exhausting the lifetimes of products and parts. There are two reasons why the reuse is effective. They are different frequencies of usage of products by users and different lifetimes of parts composing the product. It is, therefore, necessary to make use of these differences properly for effective implementation of the reuse option. For this purpose, this paper proposes a life cycle model that incorporates forced circulation and multitiered reuse. The effectiveness of this model was demonstrated by applying it to the case of photoconductor drum units of copy machines. Units were taken back by compulsion and circulated among other users depending on the volume of copies. When a unit's lifetime was exhausted, it was disassembled and its parts were reused to produce a new unit. Copyright © 2009 Inderscience Enterprises Ltd.

    The utilization rate of products, which indicates the extent to which product functionality has been exhausted, must be improved to increase eco-efficiency of the products. In this paper, we propose an intraoffice circulation model that can increase the utilization rate of office automation equipment. The manufacturer makes a contract with an office to provide the required functionality for a certain period. An office would require machines in each section. In our model, machines are periodically reallocated among the different sections with different user characteristics. The algorithm for optimizing circulation plan is developed using genetic algorithm. The model is applied to the use of copiers installed in a university office. The results verify the effectiveness of our model for reducing the environmental load. © 2009.

This study examines and proposes the method of on-line drill wear estimation based on spindle motor power consumption during the drilling process.     This paper proposes a method for optimizing the operating conditions of industrial robots in order to improve their reliability, as an application of a facility life cycle simulation to life cycle management. In the life cycle simulation, operational and environmental stresses acting on components are evaluated and their deterioration processes and resultant functional degradation are simulated based on task descriptions, robotic models, and deterioration models. By means of hybrid genetic algorithm, a layout of the robot and velocity patterns for executing specific operations is optimized so as to minimize deterioration of the joint gear, while maintaining a constant total execution time for the operation. Application of the method to robot manipulators in an automatic assembly line is described as an illustrative example.

This API has developed for open CNC systems that involve three types of open controllers including proprietary NC systems. PAPI consists of two group API sets such as Basic API and Extended API. This paper describes its development concept, specification and example results that could simultaneously con. trol two different manufacturers controller by the same HMI. This development could accelerate the spread of open NC systems in real manufacturing field.

    To improve the productivity of manufacturing systems, it is necessary to make best use of the capacities of manufacturing facilities. However, the facilities suffer from operational and environmental stress during operation, and their functions degrade due to deterioration of their components. Hence, if the aging process of facilities can be estimated, this will be useful for various purposes such as reliability design of the facility, operational planning, and maintenance planning. For this purpose, we have studied a life cycle simulation in which the aging process of facility under specified operating conditions is evaluated. In this paper, we have applied the life cycle simulation to industrial robots equipped with wave gears for their joints, and proposed a method for evaluating wear of tooth surface of the gear taking account of the Elasto-Hydrodynamic Lubrication of grease. As a result of the simulation, we find that deterioration process of the gears is divided into two patterns depending on the magnitude of operational load. The results of the experiments gave good agreement with the value obtained by the system.

In the life cycle simulation, aging processes of the facility are evaluated when it carries out a specified task The system was applied to assembling robots of car parts manufacturing plant.     Maintenance Prevention (MP) is an important concept for ensuring reliability and maintainability of manufacturing facilities by providing various information collected during actual operations (MP information) to their design phase. However, in many cases, information collected in the shop floor is not detailed and/or accurate enough to make use of it in the design phase. In this paper, we propose an MP information management system which can facilitate an information flow from operation phase to design phase. The system consists of two subsystems : a malfunction data input subsystem and an MP feedback information generation subsystem. In the former subsystem, malfunction data is represented in terms of a combination of deterioration and failure mechanisms, and properties of facility where the malfunction occurs. In the latter subsystem, malfunction cases which are similar with each other are extracted and generalized to induce MP feedback information by means of attribute-oriented induction algorithm.

    In this paper, a new method for designing the structure of manipulators based on evaluation of their adaptability to tasks is proposed. In the method, task directions are classified into three kinds of direction; operational direction, constrained direction and free direction. On each direction, condition of constraints by task environment is represented. The tasks are represented by a set of direction and condition of constraints. A new criterion, operability, is defined to quantify adaptability of manipulator to tasks, taking account of mobility in operational directions and immobility in constrained directions. The mobility and immobility is calculated based on the Jacobian matrix of manipulator. The operability evaluation method is implemented, and applied to structural design of manipulators, in which link parameters are optimized by the genetic algorithm. This system can derive suitable structure of manipulator to various tasks. The effectiveness of the system is shown concerning examples of welding tasks.

    This paper represents a new method for evaluating reliability of manipulators by means of probability of task achievement. Since, articulated manipulators have functional redundancies depending on assigned tasks, they may be able to achieve the task even with faulty joints. In the proposed method, reliability is evaluated taking this feature into account. First, the assigned task is resolved into task steps. Success conditions for achieving each step are obtained based on a manipulator model, which is represented in terms of DH parameters. Next, a success condition of whole task is computed from those of task steps. Finally, the probability of task achievement is evaluated by specifying failure rates of joints in the success condition of whole task. An illustrative example shows the evaluation of a seven DOF manipulator applied to an inspection task.

    This paper describes a cutting simulation system which has the function of physical simulations as well as geometrical simulations. In the geometrical simulation, changes in workpiece geometry in the course of cutting processes are evaluated based on a solid modeling system. In the physical simulation, physical parameters of cutting processes are evaluated based on physical models. Instantaneous cutting force can be estimated by composing cutting force vectors acting on infinitesimal parts of flutes. Cutting error is then estimated based on tool deflections induced by the cutting force. A system for simulating the cutting process using a square end mill cutter has been developed based on a geometric modeler with boundary representations. A number of cutting experiments were conducted for various tools and cutting conditions. The results of experiments proved the accuracy of estimations by the simulation system.

    A machining process/tool wear monitoring system based on real-time sound recognition and neural network algorithm was developed. The system is composed of a high-speed digital filter bank unit, preliminary test/learning module, database module, and real-time monitoring module. The filter bank is constructed using DSP's and calculates sound patterns through digital filtering program in real-tine. Abnormality in overall process is monitored by comparing a current sound pattern with the standard pattern, which is calculated and registered in the database for each NC block through test machining prior to production machining. Since the overall change of the sound pattern due to tool wear is too small to be detected by simple comparison of pattern, the way to monitor tool wear more reliably by using the rate of change of pattern components and neural network algorithm is proposed. Evaluation tests were performed for the NC lathe operation in the real shop floor. Environmental noise was reduced remarkably by closing the protection door of machine. Monitoring results showed usefulness of the developed system. Especially tool wear monitoring could judge the time of tool change as exactly as an expert did.

     近年、変化に対して柔軟に対応できる自動化ラインが求められている。これに関して、最近提案されたリーンオートメーション設計法では、マテハン機器がライン上を移動しながら複数マテハン作業を実行するため、生産要求が変化しても各機器の実行する作業を組み替えることで機器構成の変更を最小限に抑え、変更コストを削減できる可能性がある。しかし、現状の設計法では、将来の変更を考慮していない。そこで本研究では、モンテカルロ感度分析を用いて、将来発生するであろうライン変更で必要となるコスト増加が小さいマテハン機器の組み合わせを選択する設計方法を開発し、自動車のエンジンECUに適用することで有効性を確認した。

    Forreducing the life cycle cost of the facilities, it is important to select theproper treatment based on the facility condition at the time of decision makingsuch as the time of preventive maintenance. For example, we need to decide whetherwe should replace a lower level item or an upper level item in the case of alower level item failure of the facilities with a hierarchical structure. Inthis study, we propose a method to estimate the expected extent ofdeterioration and failure effects which would occur in the future, based on theoperation and maintenance history as well as the current operating conditions,and to determine the appropriate treatments. In this method, we take the complementaryfunctional relationships among facility components in the case of redundantstructure into consideration in evaluating the failure effects. The method hasbeen applied to the multi-sprit type air-conditioning system of a commercialbuilding to illustrate its effectiveness.

    1. 序論 環境問題の深刻化にともない,製造業は循環型生産に基づく環境調和型ビジネスへの移行が求められている.環境調和型ビジネスとは,「環境負荷削減方策を組込むことで,顧客価値と収益性を保ちながら従来よりも環境負荷削減を実現するビジネス」と定義する.従来の売切り型ビジネスでは,多くの場合3R (Reduce, Reuse, Recycling) の組込みは難しい.それは,使用・廃棄段階においてメーカによる管理ができず,使用履歴の把握や回収が容易でないからである.このような売切り型ビジネスからの脱却,およびそれによる環境負荷削減の期待から,近年,製品サービスシステム(以下PSS)の概念が注目されている.しかし,PSSに基づく環境調和型ビジネス設計手法に関する従来研究は,事例に基づいたものが多いが,成功事例が少なくPSSビジネスと環境負荷削減効果の間の関係について十分な知見が得られていない[1]. 本研究では,PSSビジネスにおける製品サービス提供形態に着目し,環境負荷削減効果との関係を検討する.ここで,製品サービス提供形態とは,「機能実現のための製品・サービスの構成,およびそれらを提供するための契約方法の組み合わせ」と定義する.まず,製品サービス提供形態と環境負荷削減方策の対応関係をそれらのメカニズムに基づいて分析する.そして,作成した対応表を基に,対象製品の特性に応じて選択される環境負荷削減方策を有効に機能させる上で効果のあるサービスと契約方法の組み合わせを導出し,環境調和型ビジネス設計支援に役立てることを目的とする.なお,本研究では,既存の提供形態の改善設計を目的としているため,製品改善や新規ビジネス設計は対象としない.2. 製品サービス提供形態と環境負荷削減方策の整理2.1. 製品サービス提供形態の構成要素 従来,製品サービス提供形態の変更,例えば,売切り型からレンタルへの変更による環境負荷削減の可能性などは議論されている[1].しかし,レンタルにより,組込み可能となる具体的な環境負荷削減方策とその削減メカニズムは明確にされていない.このことから,製品サービス提供形態を特徴づける要素を明らかにし,それらが個々に,環境負荷削減方策に対して与える影響を分析することが必要である.本研究では,製品循環の中で顧客と関連する要素として,所有権,期間,使用者,使用場所,メンテナンス実行者,回収者,引取場所の7つを製品サービス提供形態の構成要素として扱う.2.2. サービスの分類 サービスは,提供物の面から,行為,情報,金融に分類できる.また,梅田の環境サービスの分類を基にすると,製品および製品LCに関する「LC管理型サービス」と,直接顧客に提供される「ユーザ指向型サービス」に分類できる[2].本研究では,このうち製品のLC管理に直接影響を与え,環境負荷削減効果が高いと考えられるLC管理型サービスを扱う.また,提供物としては,行為の提供として「作業請負」,「場所提供」,「回収」を,情報の提供として「助言」を考える.2.3. 環境負荷削減方策の整理 環境負荷削減方策は,木村ら[3]に整理されたものを拡張して,メンテナンス,製品リユース,部品リユース,リサイクル,適正条件使用,適正環境使用,共同利用,複数量処理を考える.3. 製品サービス提供形態と環境負荷削減方策の対応表(1)環境負荷削減方法の整理 使用段階の主な環境負荷削減対象として,資源とエネルギがある.資源の削減方法は,生涯台数と運用台数の削減に分類できる.生涯台数は,各顧客が一定期間中に使用する台数を意味する.運用台数は,ある期間において同時に運用する台数を意味する.生涯台数の削減は,「メンテナンス」,「適正条件使用」,「適正環境使用」,「製品リユース」に対応する.運用台数の削減は,「共同利用」に対応する.エネルギは,原単位の低減と使用量の削減の2つがある.原単位の低減は製品改善にあたるので今回は扱わない.使用量の削減は,使用回数,使用時間の削減,および運転状態の改善に分類できる.使用回数の削減は,「適正条件使用」,「複数量処理」,使用時間の削減,運転状態の改善は「適正条件使用」に対応する. 製造段階の環境負荷削減対象は,主に資源である.資源の削減方法としては,「部品リユース」,「リサイクル」がある. (2)製品サービス提供形態の構成要素との対応付け 各環境負荷削減方策が「人」,「場所」,「提供方法」,「LCフロー」のどれにより実行されるのかという実行因子を把握する.そして,「人」,「場所」は,代替・促進,「提供方法」は配置方法,「LCフロー」は介入の改善策を適用し,製品サービス提供形態の構成要素と対応付ける.「人」は,使用者,保守実行者と対応する.「場所」は,使用場所と対応する.「提供方法」は,所有権,期間と対応する.最後に,「LCフロー」は,回収者,引取場所と対応する.各改善策の定義は以下に示す.・代替:従来より適切に行える人,場所に変更すること・促進:使用者に従来より適切な使用を促すこと・配置方法:製品循環または,人の集合により使用すること・介入:使用から廃棄のLCフローに介入し,再投入を実現すること 例えば,「適正条件使用」は,実行因子が人であり,改善策として代替・促進が対応する.そのため,使用者の変更のために作業請負サービス,または使用者の行動改善のために助言サービスを付加することが有効である.4. 製品サービス提供形態の導出方法(1)環境負荷削減方策の決定 LCAから環境負荷の大きいLC段階を把握する.削減対象より,製品に有効な環境負荷削減方策を選定する.(2)製品サービス提供形態の構成要素の値の決定 環境負荷削減を有効に機能させるために,必要な製品サービス提供形態の構成要素の値を変更する.5. 掃除機への適用(1)環境負荷削減方策の決定 掃除機の製品耐用寿命は7年,製品価値寿命は8年である.環境負荷はLCAより,材料調達・部品製造段階が4割,使用段階が3割を占める[3].価値寿命のほうが長いため,生涯台数削減として,「メンテナンス」を適用する.また,掃除機は,使用時期のばらつきおよび非稼働時間が比較的多い製品である.そのため,運用台数削減として「共同利用」を適用する.エネルギ削減には,使用時間の削減をするため,「適正条件使用」を適用する.最後に,主要部品の最長寿命が10年であるため,「部品リユース」は行わず,「リサイクル」を適用する.以上より,今回は4つの環境負荷削減方策を組込む.(2)製品サービス提供形態の構成要素の値の決定 掃除機の特性上,使用場所は「顧客」となる.「共同利用」は,配置方法の改善策から所有権,期間を変更する.次に,「適正条件使用」は,代替・促進の改善策から使用者の変更,もしくは,使用者の行動改善をする.「メンテナンス」は,代替・促進の改善策から,保守実行者を変更する.最後に,「リサイクル」は, LCフローの改善策から,回収者,引取場所を変更する.これら4つの環境負荷削減方策の組み合わせを考え, 今回は29の製品サービス提供形態が導出できた.6. 考察 まず,環境負荷削減方策間のコンフリクトを考察する.「共同利用」により,製品の稼働率が増加する一方,劣化速度は速くなる.それに対して,「適正条件使用」により,劣化速度の減少およびエネルギ消費の抑制が可能となる.また,「メンテナンス」により,状態量の回復という効果もある.「リサイクル」による新規素材投入量の削減も可能となる.そのため,今回の場合,環境負荷削減方策間でのコンフリクトはなく,方策が多く組み込まれている案1,2が環境面では望ましいと考えられる.  次に,環境負荷削減方策の効果の優先順位を考察する.「共同利用」は運用台数を削減するため,最も環境負荷削減の効果が期待できる.また,今回の場合,掃除機の平均使用時間が比較的短く,「適正条件使用」による使用時間の削減およびそれによる環境負荷削減効果は低いと考えられる.そのため,「メンテナンス」による長期使用の実現とそれによる環境負荷削減効果のほうが高いと考えられる.「リサイクル」は最後に必ず行われるものであり,全ての製品サービス提供形態に含まれる.以上より,今回の場合,環境負荷削減方策の効果の優先順位は,「共同利用」,「メンテナンス」,「適正条件使用」である.これに基づき,3つの方策を組込む場合の製品サービス提供形態の優先順位が付けられる.7. 結論 本研究は,製品サービス提供形態と環境負荷削減方策との関係をメカニズムに基づいて,分析的に解明することで,環境調和型ビジネスの設計支援法を提案し,掃除機へ適用した.実際の環境負荷削減効果はLCSによる検証が必要である.参考文献[1]佐藤雄太,環境調和型製品サービスシステム設計法,精密工学会春季大会学術講演会,2010, pp177-178.[2]梅田靖,持続可能社会に向けた環境サービスイノベーション,精密工学会誌,Vol76,No.3,2010,pp257-260.[3]木村文彦他,インバースマニュファクチャリングハンドブック,丸善,2004,pp57-60.[4]小林英樹,製品ライフサイクルプランニング,オーム社,2003.

  • 顧客満足と環境負荷を考慮したモジュールベースモデルチェンジ計画

    持続可能な社会の実現のためには,製品の機能を向上させながら,その製品の製造から廃棄までにかかる環境負荷を削減しなくてはならないが,これらの両立は一般には容易でない.環境負荷削減には,部品や製品のリユースが有効であり,リユース対象物の製造期間を長くすることで,リユースの効果も高くなる.一方,機能向上のためのモデルチェンジはその製品の製造期間を短くするため,限界リユース率を下げることになる.本研究は,リユースによる環境負荷の削減と製品機能の向上を両立させるために,モジュール単位でのモデルチェンジ計画の立案方法を開発したものである.具体的には,顧客満足とモジュールの関係をコンジョイント分析とQFDの手法を用いて同定し,顧客の要求を満足するように品質特性値を向上させるために,一部のモジュールをモデルチェンジする一方で,環境負荷削減効果が大きくなるように別のモジュールのモデルチェンジを抑えるという考え方に基づき,モジュールごとのモデルチェンジ計画を立案する方法を提示した.また開発手法をコピー機に適用し,その有効性を確認した.

  • ライフサイクルメンテナンス計画システムの構築

     グローバル生産環境における競争力の強化,循環型社会の実現に向けた資源活用などの面から,生産設備の効率的な運用のためのメンテナンス技術の高度化は,ますます重要な課題になっている.一方,熟練技術者の不足,容赦のないコスト低減要求から,メンテナンス活動の質の低下が問題となっている.一方で非効率的なメンテナンス作業を放置しながら,他方で重要性の高いメンテナンス作業を省略した結果,故障や事故を引き起こすといった事例が後を絶たない.このような状況をもたらしている原因は,メンテナンス方式を合理的に決定するための実用的な手法が未だ確立していないことにあると考えられる. このような背景の下で,本研究では,これまで検討してきた劣化・故障予測技術,劣化知識管理技術および設備モデルなどの研究を基に,実用性の高いメンテナンス計画手法を確立することを目指した.まず,設備に生じる劣化・故障特性や適用可能なメンテナンス技術などに関する技術的評価と,設備故障の重要度などに関する管理的評価を統合してメンテナンス方式の決定をおこなう手順を提案した.特に,重要度評価に関しては,AHPに基づく評価項目の選択と重み付けの方法を開発した. さらに,メンテナンス計画を合理的に行おうとすると,設備の劣化・故障に関する網羅的な解析が必要となり作業量が多くなるという問題を解決するために,劣化故障解析を支援するツールを検討した.その結果,部品接続グラフを解析することで,運動伝達機能に関して,故障の伝播経路を自動探索するアルゴリズムを開発した.また,それに基づく支援ツールを作成し,それをミシンの機構に適用し,その有効性を確認した.

  • ライフサイクル設計のためのエージェントベースライフサイクルシミュレーション

     資源・環境問題の深刻化にともなって循環型生産システムの実現が必要とされている.これからの生産システムは,モノを社会に提供することではなく,資源は循環させながら,社会に必要な機能を提供することが求められる.しかし,これまでの,生産・流通・販売の仕組みを前提とするのでは,ビジネスとして成立する循環型生産の実現は困難であり,循環に関わる種々の主体の行動様式とそれを規定する条件を変更することで,初めて循環型ビジネスが成立すると考えられる.このためには,製品ライフサイクルを適切に設計するとともに,製品ライフサイクルを構成する,製造,流通,販売,使用,回収,再生などのプロセスに関わる個々の主体の振舞いを評価する必要がある.本研究では,これらの独立した主体が形成する循環型生産システムの振舞いを評価するために,マルチエージェントシミュレーション技術を用いたライフサイクルシミュレーションの実現を目的としている. 本年度は,このための要素技術開発として,リース型製品の回収予測についての検討を行った.これは,使用者が,どのようなタイミングで製品の使用を中止するのかを予測するためのモデルを構築することを目的としている.具体的には,リース契約が多い複写機を例にとり,実際の販売および回収データを用いて分析を行った.この結果,リース契約のユーザの中には,リース期間が満了するまでにほぼ使用を中止するリース型ユーザと,リース期間に関わらず買取の場合と同じような使用中止行動をする買取型ユーザの2種類があることが分かった.また,使用中止割合の時間推移に関わる要因を分析した結果,期末の回収量が増えるといった季節変動成分と,使用期間が,3年,4年といったきりのよい時期に回収量が増える年変動成分が存在することが明らかになった.さらに,これらの各要因を考慮することで,使用時間に対する使用中止割合の基本変化パターンを販売量の推移に基づいて再構成することで,特定時点の回収量が予測できることを示した.

  • 部品循環性を向上させた製品開発のための評価システム

     資源・環境問題が深刻化する中で、生産活動における環境負荷や資源消費量を押さえながら、社会に必要な機能を提供する循環型生産の実現が強く求められている。ものを循環させる場合、なるべく内側のループをたどることが効率的と考えられるので、材料リサイクルよりも、製品・部品リユースの促進が望まれる。OA機器を代表とする多くの民生用製品に見られるように、頻繁にモデルチェンジや新製品開発が行われる場合は、部品の再使用性を高めることにより、複数世代の製品にわたって同一部品を使用できるようにすることが必要となる。本研究では、そのための部品寿命評価技術と分解作業時間推定技術の開発を行った。 部品寿命評価に関しては、機構の劣化シミュレーションシステムの検討を行った。特に、摩耗の進行にともなって機構の挙動が変化し、その結果がまた摩耗の進行に影響するといった、劣化と挙動の相互作用が存在する機構の劣化進行過程を解析する目的で、撃力ベース手法に基づく摩耗シミュレーションシステムの構築を試みた。撃力ベース手法では、物体に働く力をすべて衝突力に置き換えてモデル化することにより、ガタのある機構のような複雑な運動の解析が統一的に行える。本研究では、2次元のシミュレータを試作し、軸受け摩耗の解析に適用した。この結果、偏摩耗の進行過程を明らかすることができた。 また、製品設計段階で分解作業時間の推定を正確に行うことは、易分解性設計のために重要である。これまでにも、分解性評価手法については、種々の手法が検討されているが、そのほとんどは、部品特性やそれらの接続特性に基づいて分解性を評価するもので、特定の作業環境の基で作業時間そのものを推定するものではない。本研究では、コンピュータマネキンを用いて一連の分解作業をモデル化し、それより得られる作業中の人体各部の動きのデータを用いて、手を伸ばす、運ぶ、回す、圧す、つかむ、定置する、放す、引き離す、歩行といったMTMの標準要素作業を識別し、それらに標準要素作業時間を割り当てることにより、総作業時間を推定するシステムの開発を行った。

  • 設備ライフサイクル管理のためのMP情報システム

     設備の効率的運用のためには、開発・設計部門と運用部門の密接な連携による設備ライフサイクル全体にわたる保全活動が不可欠である。とりわけ、設備の開発・設計段階において運用段階における設備の信頼性や保全性を確保する保全予防(MP:Maintenance Prevention)活動が重要であり、そのためには、既存の設備から得られる諸情報(MP情報)を開発・設計段階へ適切にフィードバックする必要がある。 MP情報の収集と活用に関する実態調査を行った結果によると、収集に関しては、保全員により表現に個人差があったり、必要な情報が記述されていないなどの問題がある。また、その活用に関しても、収集された不具合事例が、開発・設計部門への要望事項(フィードバック情報)の作成に十分に参照されず、むしろ保全員の記憶に依存している面が強いという問題がある。 本研究では、これらの問題点を解決するために、MP情報のうち、既存の設備の運用段階で発生した劣化、故障などの不具合に関する情報の収集と活用を計算機により支援するシステムを構築した。まず、不具合事象の表現手法として、疲労、摩耗といった基本的事象とそれを生起させる要因とを組合わせた劣化・故障メカニズムを考え、不具合事象をこれらのメカニズムの連鎖として記述する方法を提案した。一方、それらの事象が生起する箇所については、設備を構成する要素の特性とそれらの間の組立構造を記述した設備モデルを用いて表現する方法を提案した。これらの方法に基づき、不具合事象入力支援システムを試作した。このシステムでは、入力形式や記述に必要な用語がコンピュータにより示されるので、不具合事象を、現象とそれが発生した設備箇所の両面から統一的に表現することができる。 また、このシステムで蓄積された不具合事例を概念階層を用いて汎化し、そこから、共通する因果関係を属性指向アルゴリズムを応用して抽出するフィードバック情報生成システムも試作した。さらに、これらのシステムを、MP情報管理システムとして統合し、機械加工工場の旋削加工機に適用しその有効性を確認した。

    生産設備をそのライフサイクルを通じて適切に管理するためには、想定される設備の使用環境、運転状況に基づき、設備の設計、運用、保全の内容を十分に事前検討し対策を施すことが必要である。さらに、それでも運用段階で生じる種々の問題に関しては、的確に情報を収集し、運用、保全計画ならびに設計改善にフィードバックする必要がある。本研究では、このようなフィードフォワードとフィードバックのループを効果的に回すことで、常に設備の進化を図りながらその管理をするための設備ライフサイクルメンテナンスのフレームワークとそれに必要なツールの開発を行った。前者に関しては、種々の変化に適応してメンテナンス方式を選択する基本計画機能を軸にして、3つの管理ループを持った仕組みを提案した。また、設備の使用にともなう種々の問題を事前検討するためのツールとして、設備を特定の運転条件で使用したとき、その各部に生じる劣化とそれにともなう機能低下を、設備モデルと劣化モデルに基づいて予測する、ライフサイクルシミュレーションシステムを開発した。これを、実際の自動組立ラインで用いられている産業用ロボットに適用し、過去数年間の故障履歴とシミュレーションの結果を比較することにより、システムの妥当性を検証した。さらに、設備の運用段階で生じる種々の不具合に関する情報を適切に収集し、それを基に運転、保全、ならびに設計においてそれぞれ改善すべき項目を抽出するためのMP情報管理システムの検討を行った。まず、不具合情報の内容を分析し、そこに盛り込まれる項目の分類と設計にフィードバックすべき情報の整理を行った。さらに、設備の劣化にともなう不具合を、一定の形式で表現するための不具合情報入力システムを開発した。このシステムでは、現象を不具合を引き起こす基本的なメカニズムの組合せとして表現するとともに、不具合が生じた部位を3次元ソリッドモデルに基づく設備モデル上に表現できるようにした。これにより、情報の欠落やあいまいな表現を避け、統一的で再利用可能な不具合情報の収集が可能となった。

  • 生産設備のライフサイクルシミュレーション

    生産の設備依存度が高まる中で,設備をライフサイクルを通じて適切に維持管理していくことがますます重要となっている。そのためには,設備に将来起こるであろう劣化とそれが原因となる故障を予測することが必要である。それにより,設備開発段階における信頼性・保全性設計,運用段階での保全計画などを適切に行うことができるようになる。本研究は,設備の運用にともない各部に生じる劣化とそれによって引き起こされる機能低下を,設備のモデルを基にコンピュータ上でシミュレートするライフサイクルシミュレーション技術の確立を目指すものである。 設備の例としてロボット・マニピュレータを例にとり研究を進めた。シミュレーションは以下の手順で行う。1)指定されたロボットの構造と与えられた作業から,各関節に加わる負荷を計算する。2)関節を構成する部品に加わるストレスを各関節負荷と関節構造のモデルに基づき計算する。3)関節を構成する部品の中で,歯車ところがり軸受けについて,摩耗と疲労損傷に関するモデル式を設定し,劣化の進行を予測する。4)関節部品の摩耗によって生じる各関節の誤差から,手先の位置,姿勢誤差を評価する。5)見積もられた誤差と作業遂行のための条件を対照させて作業の達成可能性を評価する。 以上のシミュレーションを実行するシステムをEWS上で試作した。マニピュレータとして,ピューマ型,スタンフォード型,ひじ型を例にとり,簡単な溶接作業を想定したシミュレーションを行った。この結果,マニピュレータおよび作業の違いによって各関節部品の劣化の進行に違いが生じること,またその結果として各作業点での誤差にもかなりの差が生じることが明らかとなった。
